    It can be difficult removing a broken bolt or stud that is recessed in a deep hole as there are not many techniques to remove the bolts. Before attempting to remove any bolt, it is a good idea to shock the bolt first, then apply some heat and finally some spray penetrant (once it is cool). Drilling out the bolt is one of the few options that will work in this scenario. In this video I show two techniques that could potentially work when a bolt is broken in a deep hole or a bolt is sheared in an aluminium component.

    HOW 2 AF how to remove a broken bolt deep in a hole. It's easy to remove a broken bolt in a recessed hole using Harbor Freight Screw Extractor kit.
    Drilling out the center of the broken bolt that is stuck in the hole. The drill bit must be in the center of the broken stud or bolt. I started with the smallest drill bit and worked up to larger size to match the No 3 extractor. Extracting a steel bolt out of aluminum cylinder head. Broken valve cover bolt easy out with this extractor kit. Keep checking the depth of the hole to the extractor don't want to drill too deep. Once the extractor starts to bite onto the broken bolt or stud soak it with lubricant and use steady force turning it out.

  • Extract Broken bolts from deep hole NEW easy WAY

    My bolt extractors are collecting dust. If you don't own a welder, this trick will pay for itself in one go. This is the first time I've ever shown this trick and I have never seen anyone else use the copper pipe. However, I'm sure someone out in the vast world has also come up with the idea as well and will quickly point it out to me. This is my go to method but there are still scenarios where a reverse drill bit would be my first choice as that is probably the quickest. However if those don't bite I move onto the welder/copper pipe.


    Get your own reverse drill bits:


    With Mig or Flux:
    Do it just like I show and don't burn away your copper. Go slow. On bolts over 1/2-5/8 you can also insert a steel pipe/tube inside your copper. Weld down the center and weld the steel pipe to the bolt. The copper will protect the threads. You don't need to fill the entire center to the top, just enough to bond the steel tube to the bolt. Twist out the steel tube/bolt assembly. This works best with large bolts.



    With stick welder:
    The flux helps insulate the sides. If the hole is large enough(1/2+ bolt), insert a copper pipe to protect the threads and then a steel pipe inside the copper. You jamb the electrode down inside the steel and the rod will weld itself and the steel tube to the bolt. Throw a pipe wrench on the steel tube and pull it out. The larger the hole the better this method works. You can use this method with smaller bolts and just the copper but you have to be a GOOD stick welder.

    In this video I drill out a broken tap using a JCB diamondtech holesaw. Drilling out a broken tap or drilling out a broken screw extractor is often very difficult and most people would get the broken tap or broken screw extractor spark eroded. There are not many drill bits that will drill HSS taps or screw extractors as they are harder than most drill bits, but the JCB Diamondtech holesaws slowly remove the hard steel.   • How to Drill Out a Broken Bolt or Stud

    Video tutorial on how to drill out a broken and clean out the threads using a tap. This is one of the many methods for dealing with broken bolts, you can also weld on a nut, drill the center and use an extractor, grab the remaining stud from the backside using interlocking pliers, etc.

    Tools/Supplies Needed:
    -drill
    -drill bit set
    -tap set
    -center punch
    -hammer
    -file
    -safety glasses
    -cutting fluid

    Procedure:
    Starting with the first one, you may need to flatten out the surface which can help when making a center mark. This isn’t always possible, depending on where the bolt broke. Considering this is on a bracket that isn’t very rigid, I placed a metal wedge behind the bracket to prevent any flexing or vibrating.

    Using a center punch, mark the center of the bolt. This can be sometimes tricky, especially when you’re working in awkward positions. If the mark is off, angle the punch to push the center mark over.

    First starting with a center drill. A smaller drill bit can be used, but there may be too much flex so you can risk breaking the bit or having it wander. A center drill is much more rigid which allows for accuracy. A cutting oil or fluid does help with lubrication, keeping the bit cool and preventing it from burning out.

    Once that center has been made, move up the correct sized drill bit. You can use an indexing chart that determines the size of the drill bit required for the size of the bolt used. Use an indexing chart to determine what size drill bit is required for the threaded hole. This is where you’ll need to know the bolt size. You can go with a slightly smaller bit just to ensure you’re centered. Left-handed drill bits can also be used, these would turn in the counterclockwise direction. Sometimes the forced from these will help pull the remaining stud out. When the hole is perfectly centered, then finish up with the appropriate size based on what is required for the tap.

    Using cutting oil again, drill the center of the broken bolt. Unfortunately, this can be tricky due to the awkward workspace, and depending on the material, sometimes the drill will cut into the softer material, other words not being the remaining bolt so that would damage the existing threads.

    Take your time when drill and try to keep the drill square with the hole.

    If it starts to wander in one direction, you can push it over to the opposite direction or pull the bit slightly. Be careful not to elongate the hole or break the drill bit when doing so. Apply more cutting oil when needed. As mentioned earlier, the cutting fluid keeps the bit cool and reduces the chance of it burning out, keeping it sharp longer.

    Once done, when inspecting the hole you can sometimes see the edge of the threads.

    Apply more cutting fluid and using the correct tap which matches the existing threads, the hole can be cleaned up. Here I am using a straight fluted plug tap because I don’t have much room in behind if I was using a tapered tap. If you’re working with a blind hole, a bottoming tap would be the best option. When using a tap, try to keep it square with the hole. You’ll need to run it in slightly, then loosen slightly, and then run it in some more and repeat. This will help reduce binding, apply more cutting fluid when needed, and don’t force the tap as you can risk breaking it.

    And once done, the threads are as good as new.

    If you’re dealing with a stripped head or in this case, the bolts were seized and the brackets are too soft, so it was causing them to twist. The head of the bolt can be drilled, this would separate the head from the stud so you’re able to remove whatever is being held down. The same process can be used, marking the center with a punch, use a center drill, and then follow up with the correct sized drill bit.

    When done, then you can continue with disassembly and in this case, cleaned up the rust and repainted everything. I do have a video for the full process on that, so be sure to check it out.

    If the bit wanders and you end up damaging the existing threads, this can be fixed but it does require more work. The hole can be welded up and then re-drilled and then tapped again, a threaded insert can be used, or you can go up to a larger sized fastener.

    Ex-Professional Cyclist gives you advice and methods of removing those rounded bolt heads on components, using a shoe cleat bolt as an example in this case.

    A hack we were sent in was putting a rubber band over the head of the hex/allen/torx key. The idea is that the rubber band fills the empty space in the rounded off bolt head. Let us know if that works for you

    It is also possible to use a Torx key in the head of a rounded off allen/hex socket, you will normally need to hit the Torx key into the socket, and run the risk of damaging your Torx key…

    Before attempting to remove a bolt with what looks to have a damaged head/socket it is worth soaking the threads in penetrating fluid. Visiting a local hardware store is best for this, as there are some great products out there. Also, Coca-Cola has been known to break down any corrosion too.

    Drilling bolts out is a last resort, ideally a bench drill is used for this so that you get a clean drill through the bolt.

    In this instance, the cleat can be sacrificed. Hacksaw the cleat away from the shoe, and use molegrips to twist/undo the bolt from the thread. Before you do this, soak the bolt in penetrating fluid or similar, overnight.

    Lastly, to help prevent bolts become seized in place, presenting you with rounded off bolt heads/sockets. My personal advice (GCN Jon) is to use a high grade marine grease or copper grease on threads, this will help prevent salt from getting into the threads and causing a rusty joint between the two components.
    A tip we’ve also heard of, on cleats, is to put some silicone sealant in the head/socket of the bolt, this helps prevent foreign objects interfering with the socket. The silicone can then be removed easily with a pick when it comes to time to remove the bolt.

    Removing rounded off nuts and bolts can be difficult and in some cases the nut or bolt could be seized making removal very difficult. If a bolt is seized and is very tight the best option is to reach for the welder, if you have one as the heat generated can help to loosen the bolt making it much easier to remove. Some techniques in this video will work in some situations but not in others. I have covered grip tite sockets, tools with serrated teeth such as mole grips, water pump pliers and Stillsons ;Filing a flat on the bolt, using a hammer and chisel and also welding a nut to the bolt. For difficult to remove bolts the best two methods are the hammer and chisel and welding a nut on the bolt.

    In this video I demonstrate some of the techniques that we use regularly on site to remove rounded Allen head bolts, or hex key head bolts. Allen head bolts can be difficult to remove as dirt can get compressed into the head which means the minute you insert the Allen key and apply pressure it rounds off the bolt.

  • How to remove a small broken screw from a piece of wood

    In this video, I show you how to remove a small broken screw from a piece of wood. In this case, I was making a jewelry box and the #2 brass screw sheared off while I was installing the hinges.

    I used a 1/4 screw extractor from Woodcraft that made it pretty easy to remove the screw. You cannot use a drill press for this because the extractor has to turn counter clockwise, so you'll need to make a wooden guide and use a hand drill. It's pretty easy!
