    In this video I drill out a broken tap using a JCB diamondtech holesaw. Drilling out a broken tap or drilling out a broken screw extractor is often very difficult and most people would get the broken tap or broken screw extractor spark eroded. There are not many drill bits that will drill HSS taps or screw extractors as they are harder than most drill bits, but the JCB Diamondtech holesaws slowly remove the hard steel.     How to remove broken taps, easy outs and drill bits. When working on cars one of the most difficult problems I can remember is dealing with broken bolts, taps or easy outs. Broken bolts can be anywhere on the car. It can be broken manifold bolts, head bolts, transmission bolts, accessory... really anywhere. The problem is the same no matter where the bolt is. Removing the broken bolt without damaging the threads if possible and moving on to complete the job. When removing a broken bolt, it's best to use a center punch to mark the center of the broken bolt. This helps prevent the drill bit from walking off to the side so you can drill down the center. Using a left handed drill bit is a good idea. And it's a good idea to keep some left handed drill bits handy just for this purpose. When drilling the center of the broken bolt with a left handed drill bit, sometimes the bit can catch the bolt and spin it out of the hole. This can happen if the bolt is just broken and the threads are still good and not crossed. If the bolt comes out your problem is solved. If the bolt does not spin out when using the left handed drill bit, an easy out (EZ Out) broken bolt extractor can sometimes be used. The EZ out can sometimes grab the broken bolt and remove it. Be careful though. Sometimes people put too much force on an EZ out and it can break off too. It's anything but easy to remove. The metal compound that drill bits, EZ out bolt extractors and thread taps are made of is very hard and brittle. A regular drill bit cannot drill into them. There are companies that base their entire business on broken tap and extractor removal. They use specialized equipment to disintegrate the broken material. These are companies are are hard to find and sometimes the entire piece has to be removed, stripped and shipped to them for removal of the broken piece. It is simply not feasible to remove an engine, and ship a bare block to a company to remove a broken piece of tooling. We have been selling the rescue bit. The rescue bit looks like a normal bit, but the metal compound is harder than what's used for drill bits, taps and easy outs. What it can do is truly amazing. Check out the video to see what it does. It's definitely worth a try before seeking out a specialty broken tooling removal company and possibly having to ship a heavy piece half way across the country.     Sometimes despite our best efforts to the contrary, things don't go according to plan, so we try something else. Surprisingly, that something else works better than the original plan.

    HOW 2 AF how to remove a broken bolt deep in a hole. It's easy to remove a broken bolt in a recessed hole using Harbor Freight Screw Extractor kit.
    Drilling out the center of the broken bolt that is stuck in the hole. The drill bit must be in the center of the broken stud or bolt. I started with the smallest drill bit and worked up to larger size to match the No 3 extractor. Extracting a steel bolt out of aluminum cylinder head. Broken valve cover bolt easy out with this extractor kit. Keep checking the depth of the hole to the extractor don't want to drill too deep. Once the extractor starts to bite onto the broken bolt or stud soak it with lubricant and use steady force turning it out.

    This is the best and one of the only methods on how to properly remove a broken easy out that had been broken by attempting to remove a broken rusty bolt. In the previous video, as an example, Tom Grafton at Jerry's Broken Tap and Drill attempted to remove a very rusty seized bolt using an easy out. The demonstration showed that if a bolt breaks on the way out it generally means it's too seized for an easy out and will almost always break because the easy out is twice as brittle and half the size of the original bolt.

    In this video Tom Grafton illustrates the correct professional method on how to remove a broken bolt or easy out utilizing a metal disintegrating machine (MDM). It's very common for an Easy Out bolt extractor to break when trying to remove a busted, rusty, seized old bolt. Sometimes its best to save your tooling and let the professionals who use the right tooling to extract the broken bolt which will save time and money in the long run.

    In this video, I show you how to remove a small broken screw from a piece of wood. In this case, I was making a jewelry box and the #2 brass screw sheared off while I was installing the hinges.

    I used a 1/4 screw extractor from Woodcraft that made it pretty easy to remove the screw. You cannot use a drill press for this because the extractor has to turn counter clockwise, so you'll need to make a wooden guide and use a hand drill. It's pretty easy!

    Procedure:
    Starting with the first one, you may need to flatten out the surface which can help when making a center mark. This isn’t always possible, depending on where the bolt broke. Considering this is on a bracket that isn’t very rigid, I placed a metal wedge behind the bracket to prevent any flexing or vibrating.

    Using a center punch, mark the center of the bolt. This can be sometimes tricky, especially when you’re working in awkward positions. If the mark is off, angle the punch to push the center mark over.

    First starting with a center drill. A smaller drill bit can be used, but there may be too much flex so you can risk breaking the bit or having it wander. A center drill is much more rigid which allows for accuracy. A cutting oil or fluid does help with lubrication, keeping the bit cool and preventing it from burning out.

    Once that center has been made, move up the correct sized drill bit. You can use an indexing chart that determines the size of the drill bit required for the size of the bolt used. Use an indexing chart to determine what size drill bit is required for the threaded hole. This is where you’ll need to know the bolt size. You can go with a slightly smaller bit just to ensure you’re centered. Left-handed drill bits can also be used, these would turn in the counterclockwise direction. Sometimes the forced from these will help pull the remaining stud out. When the hole is perfectly centered, then finish up with the appropriate size based on what is required for the tap.

    Using cutting oil again, drill the center of the broken bolt. Unfortunately, this can be tricky due to the awkward workspace, and depending on the material, sometimes the drill will cut into the softer material, other words not being the remaining bolt so that would damage the existing threads.

    Take your time when drill and try to keep the drill square with the hole.

    If it starts to wander in one direction, you can push it over to the opposite direction or pull the bit slightly. Be careful not to elongate the hole or break the drill bit when doing so. Apply more cutting oil when needed. As mentioned earlier, the cutting fluid keeps the bit cool and reduces the chance of it burning out, keeping it sharp longer.

    Once done, when inspecting the hole you can sometimes see the edge of the threads.

    Apply more cutting fluid and using the correct tap which matches the existing threads, the hole can be cleaned up. Here I am using a straight fluted plug tap because I don’t have much room in behind if I was using a tapered tap. If you’re working with a blind hole, a bottoming tap would be the best option. When using a tap, try to keep it square with the hole. You’ll need to run it in slightly, then loosen slightly, and then run it in some more and repeat. This will help reduce binding, apply more cutting fluid when needed, and don’t force the tap as you can risk breaking it.

    And once done, the threads are as good as new.

    If you’re dealing with a stripped head or in this case, the bolts were seized and the brackets are too soft, so it was causing them to twist. The head of the bolt can be drilled, this would separate the head from the stud so you’re able to remove whatever is being held down. The same process can be used, marking the center with a punch, use a center drill, and then follow up with the correct sized drill bit.

    When done, then you can continue with disassembly and in this case, cleaned up the rust and repainted everything. I do have a video for the full process on that, so be sure to check it out.

    If the bit wanders and you end up damaging the existing threads, this can be fixed but it does require more work. The hole can be welded up and then re-drilled and then tapped again, a threaded insert can be used, or you can go up to a larger sized fastener.

    I recently broke a tap in a newly made aluminum power steering bracket for my 1929 Ford Hot Rod. Several methods of removing the tap failed. Upon a bit of research I discovered that the tap, drill bit, or even a steel screw/bolt can be removed effortlessly by boiling the aluminum part in a water and alum solution without destroying the aluminum part. This was so simple and worked very well.

    I got the broken bolt out! I used a punch to make a hole in the center of the bolt (easy since it is aluminum).

    Then I took a left handed (reverse) drill bit and drilled the center of the bolt, hoping the bit would grab the bolt and unscrew it (advantage of using reverse drill bit).

    The bit never grabbed, so when I had a drilled out screw, I took my bolt extractor bits and threaded it in there and with a wrench it threaded into the bolt a bit more. Then eventually it got tight and unscrewed the broken bolt! w00t!
